1. Cut old top deck off by cutting all the way around,
about 2 inches above the bond rail, using a sawzall
or air jigsaw. Make sure you do not cut the firewall
while doing so.
2. Once you have just the lip remaining, remove the
rest by peeling it off. Use a chisel to remove the rest
of the glue.
3. Once the old deck is off, proceed to remove all
of the old foam from the pump area. A small chisel,
cats claw or flat bar can be used.
4. The front lip of the nose will have to be cut off
the hull. It will start at the front corner were where
the turn begins on the rail, and finish on the other
side.
5. You must also trim the firewall to allow the round
nose top deck to properly fit onto the hull/firewall.
You will need to cut about 2 inches off in the middle
(just barely above the top short shaft housing insert)
and about 1 inch all around the outer edges. Keep trimming
the firewall until it properly sits on the hull. Use
template as a guide.
6. You are now ready to build the new front lip with
the front lip mold. Carefully install the mold under
the front nose and clamp down properly. Lay your fiberglass
(about 4 layers of 1 ½ mat will do) Once cured, remove
the mold and trim and smooth out the edges.
7. You can now install any scupper valves or trim system
lines in the rear pump area. Make sure every thing is
properly sealed from the inside using Fasco Epoxy glue
or 3M 5200 adhesive caulk.
8. Lastly, you are ready to bond the hull and top deck
together. Use a good epoxy adhesive all the way around
the lip of the deck and hull as well as in the inside
of the hull and all around of the firewall. Be sure
to fill all crevices around and on the firewall. Install
the two together and clamp all the way around. Make
sure there are no gaps between the hull and top deck
anywhere around the bond line. This will ensure that
your boat is watertight and strong.
